A new box complements the power distribution platform REDline Power Boxes of  Wurth Electronics ICS.

REDline Power Box 6F is the newest box within the successful power distribution platform of Wurth Electronics ICS, the REDline Power Boxes. This box is a primary fuse box designed for power distribution, first in line after the battery or in remote location within the vehicle. It provides a sealed 170x112x78 mm large housing for up to 6 MIDI fuses (32 V and 70 V versions). The box can operate in temperatures between -40 °C and +85 °C. Compliance with the IP66 protection classes ensures that the 6F box is dust-tight and can be placed in a rough environment. The new boxes seamlessly follow the proven concept and offer customers advantages such as short time-to-market, high cost-effectiveness, modularity and a convincing service concept.

    Platform concept with added value

The other boxes within the REDline Power Boxes platform combine a customer-specific PCB with a standard housing of impressive durability and robustness. Their high IP protection classes ensure resilient protection against environmental conditions and enable the devices to be installed in various positions in the vehicle. All REDline Power Boxes are “connectorised” enabling fast connection to the cable harness in production and easy and efficient maintenance.

The platform concept of the REDline Power Boxes is the perfect solution for implementing a range of different requirements and applications based on six available standard boxes. The PCB inside the box is configured individually according to the customer’s requirements. The number and size of the power inputs, the number of pins, and the directions of the connectors’ output can also be individually customized.

A suitable box for different requirements

Besides the REDline Power Box 6F, the vehicles manufacturers can choose  between the five other boxes, depending on the installation area or the number of functions.

The REDline Power Box Twin is highly suitable for use as the main power distributor for the vehicle’s electrical systems. It offers the largest customizable circuit board surface of 160 x 150 mm for numerous components and up to four current inputs / outputs.

REDline Power Box M Plus is perfect for customers who want to place the power distribution unit between the engine area and the driver’s compartment in their vehicles and are therefore looking for a solution that will work in particularly challenging environments. Compliance with the IP66 and IP69K protection classes ensures that the M Plus is dust-tight and is even capable of withstanding high-pressure water jets.

  • Power distributors for the electrification of mobile machines and commercial vehicles

Moving into the future with high-voltage technology

Wurth Electronics ICS has been supplying robust and economical power distribution solutions to many established manufacturers of mobile machines and commercial vehicles for many decades. The technology used here, based on printed circuit boards with press-fit technology, can be used just as efficiently and durably for high-voltage solutions. In response to  the e-mobility trend, the company now also offers corresponding solutions for electric and hybrid vehicles, such as  its innovative HV Power Distribution Units (HV PDUs).

    High voltage power distribution

The highly compact and customisable HV PDUs with voltage ranges from 60 to 1000 volts, provides stable and secure connections for optimum power distribution between battery, on-board charger, inverter, inverter and other loads such as heaters or DC/DC converters. The PCB-based solutions in proven press-fit technology offer space-, cable- and cost saving designs, low contact resistance and high mechanical stability.

The compact solutions in sealed housings allow the integration of important components and functions, such as fuses and contactors, pre-charging functions, current, voltage and temperature measurement, insulation monitoring, HVIL and shielding. Good heat dissipation, excellent electrical conductivity, overcurrent protection and CAN diagnostic options ensure high efficiency in power transmission.

  • Robust HV power distributors based on PCBs

Wurth Electronics ICS is strongly expanding its product range for high-voltage power distribution solutions. Based on the experience and know-how gained in the field of high-current applications, the company has been able to build up a high level of competence in the development of HV PDUs in press-fit technology  and is increasing its consulting, development and production capacities in this area. Numerous HV projects have already been successfully implemented with well-known commercial vehicle manufacturers and start-ups.

"We have enormous know-how in connecting components to the PCB and our own portfolio of connectors and Powerelements in press-fit technology. This enables us to connect a wide variety of HV components to the PCB and thus map a large number of safety-related and diagnostic functions," explains Ludovic Frelin, Product Manager for the HV sector at Wurth Electronics ICS.

Press-fit technology allows the realisation of compact and robust solutions with excellent electrical and mechanical properties. Press-fit also has a decisive advantage in the series production phase. There is no need for time-consuming and error-prone wiring. It is often sufficient to simply connect the cables using plug and play. Maintenance is just as easy.

The HV PDUs provide stable and secure connections in the voltage range of 60 to 1000 VDC for optimum power distribution between the battery, on-board charger, inverter and other loads. The compact PDUs are housed in carefully sealed, corrosion-resistant enclosures and allow the integration of key components and functions such as fuses and protection devices, pre-charging functions, current, voltage and temperature measurement, insulation monitoring, HVIL and shielding.

  • Wurth Electronics ICS, an established manufacturer of power distribution solutions for mobile machines and commercial vehicles, now also offers its successful REDline Power Box Mini for 48 V architectures. The REDline Power Box Mini 48 V is a robust, application-specific adaptable power distribution box in standard housing that is very economical and characterised by short development times. The box is ideal for secondary power distribution in hybrid or small-sized fully electric vehicles.

The REDline Power Box Mini is the smallest member of the REDline Power Box family. The 136 x 90 x 98 mm housing contains a 68 x 90 mm printed circuit board. The box can operate in temperatures between -40 °C and +85 °C. Compliance with the IP66 and IP69K protection classes ensures that the box is dust-tight and can even withstand high-pressure water jets.

Due to its small size and robustness, the box can be installed almost anywhere in the vehicle. No tools are required to access any serviceable components or to install the lid. The Mini box has a modular design, which means it can be configured and assembled according to the customer’s specifications.

The REDline Power Box Mini was designed as a standard for 12/24 V electrical systems. Due to the increasing demand for 48 V solutions for power distribution in mobile machines and commercial vehicles, Wurth Electronics ICS adapted the Mini box for 48 V applications. This was achieved, among other things, by using special connectors, fuses and relays for the 48 V voltage range. At the connector level, the box features an HDSCS-compatible press-fit connector on the rear, which is available with 15 or 18 pins. The HDSCS connector is coded to prevent mismating. In addition to the HDSCS module, there is another connector module that enables plug-and-play cable connections that can be integrated into the Mini box. This module is designed for Amphenol’s Radlok™ and Surlok Plus™ plug-in connector systems.

Besides the Mini box, Wurth Electronics ICS currently offers two other 48 V REDline Power Boxes: Twin and 6F. The company also develops customised power distribution boards and boxes based on PCB technology for 48 V applications according to customer requirements.

A robust system solution that is highly cost-effective

REDline Power Boxes offer excellent durability and cost-effectiveness, which are some of the biggest benefits of the platform concept. The wide range of standardised housings eliminates the need for vehicle and machine developers to design their own housings and tooling. Development times and costs are significantly reduced, and installation and maintenance are also simplified. The modular box architecture and the individually configurable circuit board inside the REDline Power Boxes ensure that customer-specific projects can be implemented easily and with a short time-to-market. Wurth Electronics ICS also offers its customers an impressive service concept, supporting them from the initial idea to the start of production.

‘We are seeing an increasing demand for 48 V power distribution solutions from our customers in the mobile machines and commercial vehicles sectors,’ explains Jean-Baptiste Delcroix, Head of Product Management at Wurth Electronics ICS. ‘They are looking for durable yet reasonably priced solutions with short development cycles. We meet these requirements with platform-based products such as the REDline Power Boxes, which are also available in 48 V versions for a wide range of applications.’

  • Customised boards in standard boxes: The successful modular platform concept REDline Power Boxes from Wurth Electronics ICS enables the realisation of individual power distributors with a short time-to-market and convinces by economic efficiency, optimal space utilization and customer-friendly service concept. By integrating the new CDM-A16 controller into the power boxes, they can now also be extended by numerous control and diagnostic functions.

Standard on the outside, individual on the inside

Thanks to their platform concept, REDline Power Boxes are ideally suited to implement a wide variety of requirements and applications. The customer can choose a box design from currently six available standard boxes that fits into his design and space concept. The PCB inside the box is then individually planned, dimensioned and produced according to the customer's specifications. Furthermore, the number and size of the current inputs, the number of pins and the output directions of the connectors can also be adapted very flexibly.

To expand the number of controllable functions in the REDline Power Boxes, the ICCS controllers can be integrated into the boxes. The programmable controllers from Wurth Electronics ICS can replace a large number of relays and can also be used to perform functions such as current or temperature measurement and CAN splitting. However, because their size more powerful controllers such as ICCS 64P CAN Controller can only be integrated into the largest of the REDline Power Boxes, the Twin Box.

    Control & Diagnostic Module CDM-A16

The trend towards more intelligence and networking in ever smaller spaces encouraged the developers at Wurth Electronics ICS to look for ways to integrate even the more powerful controllers into the REDline Power Boxes in a space-saving manner during the design phase. The result: our new CDM-A16 controller, a vertically pluggable unit that takes up minimal space on the PCB, leaving plenty of room for additional components.

Another special feature: CDM-A16 also includes various diagnostic functions in addition to the classic and proven control system. For example, the module monitors the status of the fuses via six digital inputs. With 16 digital low-side 300 mA outputs, CDM-A16 also ensures efficient relay management. A peak-and-hold function reduces heat generation in the relay coil and thus extends the service life of the component. CDM-A16 can also manage current or temperature sensors via eight analog inputs and supply them with 5 V operating voltage. Smaller loads with current requirements of up to 2 A can also be supplied directly via the module. Four additional digital outputs are available for this purpose. The controller can communicate with several buses via two CAN connections and enables extended filter and gateway functions.

    Programming environment WEcontrol Designer

CDM-A16 can be programmed easily, quickly and flexibly with the functional programming environment WEcontrol Designer. It contains numerous function block libraries that simplify and accelerate programming.

The set of powerful text and graphic editors for IEC 61131-3 languages supports programming types such as Sequential Flow Chart (SFC), Function Block Diagram (FBD), Ladder Diagram (LD) or Structured Text (ST).

Standardised protocols such as J1939 or a simple raw CAN can be used with the programming environment. The implementation of the UDS bootloader allows an easy integration into the software environment of the respective machine manufacturer.

To support the UDS protocol Wurth Electronics ICS offers the WE Flasher Tool. This can communicate with UDS via CAN and search the CAN network for the CDM-A16 in order to then upload applications or firmware updates. Due to the free programming, the module can be easily adapted to different consumer types or functions.
